I would say bevel both pieces and weld. The sprocket is a little narrower than the splines on the shaft so you can lose a little bit of spline on the inside and still be OK.The groove behind the splines can be filled with weld. Then drill and tap and put a longer bolt in it. Not an easy fix for sure...

Right? It is usually the steel wheels that get bent, or the axle housing/ arm that fails at the weld or cracked at the bronze bushing. Hi Barrie, nice job on the restoration. Backing up a bit here, any suggestions, anyone, on how to remove a front axle on these without ruining the bearing caps? And or a source for replacement bearing caps?

Hi Barrie, Sheesh, if these machines could talk or had a "black box" like a modern airplane. These things started their lives very well engineered and tested. Then Bolens got ahold of them and besides the addition of the Salsbury clutches, all other changes were not so good,in my opinion.My guess is...

There are two styles of cups available.Flat ones and ones with little "tits". You want the flat ones for the old style recoils. Mabe that is the problem?
